I finally got the new headliner done.. Not without issue either..

Since this is the 3rd time doing this, I wanted to try something new. The soda can weight method works for a lot of the contours but not all of them. So, I figured, why not spend 20 bucks on Plaster of Paris and make molds.

It took me so long to strip the OEM fabric that my wife actually offered to help me. Complete PITA.

I actually screwed up when I went to lay the suede down. There wasn't enough slack in between the front dome light bulge and the back of the sunroof. I cut open the sunroof hole to try and fix it but it ended up creasing the fabric beyond repair. I used an iron to separate the fabric but the board required some repair. The new suede came in over the past week so I went for round 2 with this attempt.

I decided I was going to glue down the fabric in sections, starting with the dome light first, just taking my time to avoid creases. It worked out pretty good.

Beautiful, definitely impressed by anyone who can do a nice headliner after I did mine (not nicely, btw). Going to do the headliner on my mom's Saturn soon, thanks for the plaster of paris tip! Looks well worth it!!

I'm not sure why the first couple times I did the headliner went without a hitch, but I had much less of an issue then. What's funny is my wife's Jag needs the headliner redone and she keeps telling me she doesn't notice or not to worry about it.. I think It's because she saw how much of a PITA it was do to on my recent attempts.

This car has been on the back burner more or less because I'm not sure how much motorcycle seat time I'll get once my wife and I have kids. It's one thing if I get banged up pretty good when it's her and I but another when there's a kid to take care of. I've focused most of my attention to bikes recently and between that plus traveling, not much gets done with the Bonnie. I know for sure this is a forever car so I'll get to it. It'll just take a while.

Since I posted last, I removed the windshield to paint under the top reveal molding (haven't done that yet) and the headliner went in. A new carpet is also in but I still have to trim it up and install all the moldings.

When I was driving the car before the RPMs seemed to want to drop too fast when I was out of gear. It was to the point where it would almost stall. I know there's a table for throttle air follower in TunerCATs but I wanted to be certain I don't have any vacuum leaks. So, I made a DIY smoke tester out of an old paint can, some fittings, air hose and a 5lb pressure regulator. Turns out one of my injectors wasn't seated properly and the back of the throttle body wasn't making a good seal with the UIM gasket ring. I removed all the 14 year old JB Weld and redid the back of the L67 TB to make a better mating surface. The injector in question sealed up with just some cleaning of the bung and lubing the O-rings. With that out of the way whenever I tune this thing next, I'll know that changing the throttle follower table isn't a band-aid.

I finally got around to trimming the carpet, cutting new door seal spacers to make up for them shrinking and installing most of what's left of the interior. The only pieces left are the passenger foot well carpet trim and the seat rail trim pieces. I know I have that trim piece somewhere but looked for it for a few hours with no luck. I did find an undamaged grab handle I needed and organized what I have for spare interior parts. Not everything is in good shape but I have a hard time throwing out things I know I could make work if I have to.

I know I have more stashed around somewhere but at least now I have a place to put it.

And sorry.. if you see something you need, unless it's HUD related, it's not for sale. I plan on using these spares to maintain the car as long as humanly possible.

I'm slowly working to getting the car ready for a re-paint.

One of the biggest things to repair other than the windshield channel is re-doing the E39 headlight bodywork. I decided to start over with the hood for the following reasons. Most if not all of it could be fixed but it bothered me enough to want to redo it better.
-Dent from when my strut punched my hood in an accident in 2010
-Dents on the sides from bending the hood back after it flew up in 2012ish
-A dent from my motorcycle bar end
-Passenger side bodywork had a blemish
-Bodywork underneath the hood associated with the headlight molding is rough and started to fail
-Rust developed under the hood since it was only ever primered underneath

They stopped making aftermarket hoods for the 92-99 H-body at some point. Companies still say they have them in stock, but they don't. I wasted a fair amount of time dealing with this. I decided to get a used OEM hood from Ed Morad since the one he had in stock was cleaner than anything I would find in any yard I could reasonably drive to. I used uship.com since Ed stopped shipping larger fragile items a while ago. I paid a premium all said and done but it ended up saving me a lot of time.

The new hood needed to be clearanced underneath and grinded down near the grill to accommodate the larger lenses. New material needs to be added to the hood to extend it over the lenses as it approaches the fenders. The last time I did this, I just tack welded some thick gauge mild steel in for support and then added kitty hair, then bondo. Structurally this help up pretty well on the exterior but I wanted to redo stronger with less filler.

I kept the front section of the hood that was replaced on my 528i in hopes of using as much of headlight cutout as possible. The E39 hood is a bit more narrow than the Bonnie's. Instead of extending the headlight section of the E39 hood to use it, I'll just use the new sections more outboard. After a lot of cutting and checking, I temporarily tacked the driver side transplant section on the hood to see if is close. It just needs to come up a hair on the inside. The extra material on outer edge is intentional for when I square off the end. The new section will come back off, I'll copy it for the passenger side, then start the permanent attachment and body work.

The good thing with this version is I'll have a nice lip to weld on underneath to attach most of the bottom. For the single wall clearanced section underneath, I'm just going to epoxy it along the perimeter, similar to how the skeleton is jointed throughout.

We had a few warm days but that didn't line up with when I was home so no progress on the hood.

I'm able to get my garage about 10 degrees above ambient so I decided to finish up an SSEi suspension air pump install I started a while back. I've had the shocks for 10 years with the Monroe schrader valve kit. A couple years ago I saw an SSEi at the yard and decided to take the pump along with the latch trim with the factory schrader valve on it. I swapped out latch trims and plumbed in the pump in but never wired it up.

To control the pump I chose a 3 way rocker switch so I could air up and down with one switch. I was originally going to cut a hole in my dash trim to the left of the steering wheel for the switch.. Then I started thinking how I don't have a spare dash trim piece in good condition.. If I change my mind down the line or have to use a different switch, I would have to repair it. Then I started thinking about the SSEi dash trim and lo and behold, the SSEi piece has a recessed hole for the HUD controls right where I was thinking of putting the switch. It also has that gain switch under the radio that would be unused, but I'm sure that wasn't too impressive anyway. I found a cheap SSEi dash trim piece on ebay which was actually in better shape than mine. Since I already had 3 HUD control boxes, I decided to hollow one out plastic weld a new face on it and mount the switch in it. This way I could swap switches in the future pretty non-invasively.

For wiring, I cannibalized some pins from my previous 95's fuse box and added a fuse to the driver's under dash fuse panel. I used an existing line originally for the antenna (shaved) for +12 to the exhaust solenoid and I ran a new line of thicker gauge back to the pump. One of the old mounting points for the antenna or the jack box now has a stud for the ground.

If you jack up the volume, you can hear the pump in the background. The lights above the pedals are a part of the 6-speed rewire. They're in place of the shift solenoids.

I got a little more work in on the hood today but unfortunately my MIG gas ran out.

Both hood extensions were trimmed a bit more to completely line up with the hood. All the raw metal mating surfaces were coated with copper weld through primer. The driver's side is completely welded on the top and tacked on the bottom. The plan is to get to the same spot with the passenger side then flip the hood over to completely weld up the bottom on both.

I took a day off today to get a bit more progress in since it was getting up above 40*.

The passenger side hood extension went on and both sides were fully welded underneath. I'm going to leave two access holes open so I can cavity wax between the hood and extension (after paint). I built up the front corners along the extension too so now there's a nice strong edge on both. I'm fairly content with the fit from right to left. I'll need to build up the passenger side above the hi/lo beams a hair. Some final shaping and checking for high spots will be next followed by a layer of kitty hair.

Slow progress is better than no progress..

Yesterday I ground down any flash rust and hit most of the bare metal with self etching primer.

Today I started dipping into bodywork. My bodywork skills are rusty so just getting this kitty hair layer on and knocked down to my liking took most of the day. Next is to get some light weight bondo over this and block it along with the fender to make sure they're level. The kitty hair is intentionally a little low.

It's kid of a bummer, painter's tape pulled off the sealer I had on the lens but they were yellowing anyway.

Jumped back into this after coming off travel yesterday. I'm starting to get my bondo legs back.. It just took one swipe to get to where I wanted to be on the passenger side with the kitty hair. Although, it did take a long time to knock it down to where I was happy with it.

You're not kidding.. I have been itching to do that but it's tough since I would have to be in a buddy's truck to go anywhere good. That woudn't be a good idea since I've taken over a dozen flight segments in the past month and a half for work.. Hopefully a trip I have in 2 weeks gets pushed to the right and that'll give me the self isolation buffer time to grip it and rip it. Or.. Maybe I'll take the DRZ somewhere..

I have been ripping solo on the other Yammie (DS7) a good bit. I actually went out about 15 mins after I got home Sunday.

One of the reasons for this front end re-do is that the fender mating process I used didn't last. I mated the front tips of metal E39 fenders to my plastic Bonneville fenders using rivets and epoxy. It worked initially and lasted at least a year or two before you could start to see ripples where the E39 parts were added. More so on the driver's side. Today I pulled both fenders and ground down the driver's side fender in the problem area. It turns out either the rivets weren't long enough through the fender or I ground too much of the head of the rivet down, letting it pull through. Once I got all the filler ground down and probably the remainder of the rivet head, I could see the metal pulling apart. It sucks that it happened but at least I have my smoking gun.

So, I got long steel rivets that I could completely connect the E39 pieces to the Bonneville fender and went nuts with them. I still may add more at the very front. The good news is I checked the depth and I won't need to grind down the rivet heads at all.

Yesterday I grinded down the passenger fender and had another rivet party. I prepped in between added E39 sections and the original fenders as best as I could then pumped 3M panel bond in between. To make sure I filled the area I drilled some access holes to inject and watched for the epoxy to bulge in other areas. After the epoxy cured I clearanced the inside corners where the E39 under headlight trim hooks in.

Now that the front fender section bonds are strengthened, the fenders can go back on and more bodywork can resume.
