Is it cardboard sandwiched between 2 layers of heat shield?

Design Engineering doesn't really specify what it's made of but it's definitely not cardboard.

Last month the car just performed flawlessly on a work trip to/from VA Beach. I packed up the wife and son and took them along too.

Image

This past week I got one more work road trip up and back to SE Maine. That'll probably be it for the year. I had to leave in the remnants of hurricane Ian last weekend but it was clear as soon as I got into CT. I didn't take any pics on the drive up but it was cool to see the leaves change more and more as I traveled north. One of the days I was up there I drove a but just to enjoy it. Here are pics from Brunswick, Fort Popham and Georgetown, Maine.

That will put me at around 4kish dedicated road trip miles this year. Not quite last years 5K+ I did touring Cali and driving home to PA but still a lot of great memories made.

Yeah it wasn't full bore just yet but other areas are much more colorful.

Bonus gif off the dash cam on the way up to Maine of the cleanest Corrado I've seen in a long time. I wanted one of these in a bad way back in '02/03 and never stopped liking them. Thumbs ups were exchanged.

My winter suspension rebuild is nearly complete. The suspension had almost 125k on it with the exception of the tension strut bushings I replaced about 10k ago. Basically it was past due and didn't owe me a thing. It also had some rear squat going on. Ideally I wanted to lower the front to match the rear. Nothing too low, I've lived that life and don't want to rub through fender liners on this car.

After plenty of reading and weighing my options I went genuine BMW for all components with the exceptions of Bilstein PSS9s, Ground Control camber plates and Lemforder rear LCA bushings. You can read about how I replaced the LCA bushings here if you like. BMW only sells the whole arm. I also went with stronger BMW X5 tension strut bushings up front, which I pressed in ahead of time. That bushing is the 1st thing to go on this chassis' suspension.

Here are the before and afters. The wheel wells are re-used but were cleaned then coated with Maxima SC1 high gloss coating intended for ATVs. This should make them easier to clean if applied periodically.

Rear:
Just to highlight how nice it is to have a Cali car, here's a 20 year old c-clip, completely exposed, dissimilar metals and all, spinning freely. My PA 97’ 528i was a nightmare in comparison.

One of the issues I knew I was going to run into was getting my square 275mm tire setup to fit up front. I've read some getting things to work by removing the coilover helper spring and others using 13, 15 or 16mm spacers. Without testing on the car, I tried to remove the helper spring but the main spring ended up being loose, collars fully spun up. I bought a KW 15mm coilover spring spacer (purple) to take up the slack in hopes that in this config the ride height wouldn't be 4x4 status. (You can see this pre-install in one of the comparison pics above) When I mounted and tested, it was like 1.5" higher than where I started up front. By the time I spun the coilover down to a desired ride height, I had room to remove the spacer and put the helper spring back in. I've personally ran and still run a coilover setup where you have to re-align the springs every time you jack up/down the car (the Bonneville) but there is zero advantage to doing this on this setup. In order to get to about the ride height I wanted I had to have 15mm spacers. Also, the sharp edges of the collars were just a few mm from the tire sidewall. Basically if I got a sidewall bubble, I would be in bad shape. I actually drove it home from my buddy's shop like this but wasn't comfortable with it as a long term solution..

I started thinking about that 15mm spacer again and how it gets smaller in diameter in the middle. I put it under the helper spring and spun the collars down so the larger collar is running above the wheel lip in the void between the outer top edge of the rim and the thickest part of the sidewall. The thickest part of the tire then runs past the smallest ID of the spacer. Everything has a few mm of clearance. Now, I know this will make most people cringe but I ran similar clearances all summer for about 4k miles, no issues. And now there is nothing sharp pointed at the tire. My plan is to run and check it periodically for rubbing. This adjustment also put be right where I wanted to be at about a 3/4" drop from where I started. Roughly just under 25.75" vs 26.25". I have the rear set to just over 26" vs. just under 26" before. Obviously this is personal preference but I like the aesthetics and utility of this.

Image
Image

I went with Ground Control camber plates for a few reasons, one being to potentially help getting 275s to fit up front with spacers. I know some say they add harshness but they're not a pillowball mount and figured they can't be worse than pillowball mount setups I've ran in the past on my i30 and G35. I never contacted GC to discuss anything. I just handled my situation how I saw fit. When I mounted everything up, adjusted to the maximum negative camber and got the car to about stock ride height it appeared that I had either 0* camber or slightly positive camber with some wheel poke from the 15mm spacers. This was after rolling the car back and forth to break tire tension and bouncing the suspension by pressing down on the car. I suspect these camber plates are more for cars with 2"+ drops that need to add positive camber back in. In my case, I needed more adjustment. The plates themselves had more adjustment but the strut tower stopped it 1* short of the plate's maximum adjustment. So, I clearanced the plates as necessary to get the full adjustability in the negative direction. This ended up working perfectly from a wheel fitment perspective. I don't believe there is any impact structurally considering the clearanced area isn't in line with the load bearing area. I'm also no stranger to running up to 1.75* of negative camber intentionally. This seems to be that much or less.

The tires did rub pretty noticeably in the rear of the front wheel well while backing up and turning at first. Other than the spacers adding to the scrub radius, the GC camber plates re-position the top of the strut shaft aft, increasing the caster. Knowing this, I tried adjusting caster with the play in the general mounting of the plates and it was enough to get about 98% of the rubbing to stop. I addressed the rest by heating the wheel wells up with a heat gun at the interference area then pressing in with a welding glove. I wanted to get new wheel wells up front but felt I needed to live through some of these potential issues first vs. finding out the hard way ruining new parts.

Overall I'm very happy with how the ride turned out. I have the coilovers set to full soft. The ride is more firm and responsive but it still cruises nice highway and otherwise.

I do plan on replacing the sway bar bushings soon. I was in sticker shock after pulling the trigger on the rest of the suspension. I managed to break the front level sensor plastic even though I successfully remembered to remove and reinstall it several times before. I'll be fixing vs replacing since it's 2 years old. The hood latch cable decided to go right as I was leaving my buddy's shop, so add that. And hopefully I'll get a buddy to align it soon. The alignment rack I used to borrow is OOC.

Haha. Thanks. I was actually thinking of your house project pics this week. I'm in Corona CA for work and the snow capped mountain (Mt Baldy) backdrop reminded me of your view.

We're getting massive amounts of snow in these mountains here this year. Stop in SLC on your way home, I have a couple extra snowboards. :)

You're not kidding on the snow. That's way more dramatic than here. Man, I wish I could take you up on that snowboard detour. One of these days I'll make it out that way.

4 resorts here are claiming the most snow in the nation at the moment. The one I frequent claims to have a 113" base. I go up there and I'm like, where are you measuring 113"? I'm pretty sure they all lie. Nonetheless, it is deep. I got stuck in a flat area on my snowboard and thought I'd step out of a binding and skate out. When I stepped on the snow I sunk up to my crotch and never hit anything solid. Yeah, I struggled getting out of there!

That's crazy. The only time I came close to something like that was in snow boarding in Japan, a few hours NE from Nagano. I ended up in and under a bunch of loose powder. Me, being an east coaster, had no idea snow could even be like that.

No issues here with the hijack.

The sway bar bushings and hood release cable are replaced. I broke out the fancy soldering iron and some mesh to fix the headlight height sensor. Aside from an alignment the suspension work is complete.

When I had the rear deck off I saw one of the speakers was dented in. I tried pulling it out with different tape, pulling suction with a tube but ultimately got it mostly out using superglue on my finger.

I put about 200 miles on the car after the suspension install just to make sure there were no issues before the alignment. The alignment rack I used to borrow is old and OOC so I asked a buddy to align it at a dealership. The car tracked straight and felt stable at speed but I knew the alignment was off.

FL____________________FR________________ (Spec)
Toe before_____0.75___Toe before_____0.61__(0.00 - 0.17)
Toe after______ 0.07___Toe after______ 0.08
Camber before -1.7___ Camber before -2.0__ (-1.0 - 0.0)
Camber after__-1.6___ Camber after___-1.7
Caster________7.4____ Caster_________6.6__(6.0-7.0)

RL____________________RR
Toe before_____0.83___Toe before_____0.24__(0.00 - 0.17)
Toe after______ 0.02___Toe after______ 0.11
Camber before -2.3____Camber before -1.6___(-2.1 - -1.6)
Camber after__-1.9____Camber after__-2.0

So the toe was way out of spec, I have more negative camber up front than spec but that was the plan to make 275s fit with PSS9s and the play at the GC camber plates wasn't enough to match the caster. The GC plates introduce more positive caster so I wasn't surprised to see to over spec. While out of spec for cross caster at 0.8 vs 0.5, I've been told that anything below 1 is usually fine. I found a sheet from the last alignment in '21 and my caster was 5.8 and 5 L/R. So 0.8 cross caster then too.

Post alignment, the car obviously still tracks straight and there wasn't a dramatic difference but it feels a little less twitchy at speed. I'm happy with how responsive it is overall, especially with every single thing being new, and I'm happy with how tame it's been on shiddy Philly roads. Hopefully I can crank out some more highway miles and make some more memories in this thing this summer.

While doing the suspension I noticed some paint worn down the the front right rocker area and I decided to clean it up before this non So-Cal environment gets to it.

(You can see this originally had headlight washers but the pump is capped)

The plan is to replace the crumply front wheel wells but I want to get a season in with the current PSS9/275s to see how much I'll need to heat and tweak the new pieces.
