I just finished replacing intake gaskets, didn't replace thermostat gasket. Now for some reason it's leaking, and I didn't even take it apart! I removed the housing and the thermostat had a o ring type gasket, that was all. I replaced the o-ring from the felpro kit, and installed the gasket that came with it. It still leaks, is it needed with the o ring?

It should be more than just an O-ring. There's a rubber seal that goes around the thermostat. The thermostat sits sort of in the middle of it, and it's tapered. Generally, that is all that is needed. Some have added the paper gasket for extra sealing.

I would guess its leaking from the upper radiator hose, where it connects to the housing ..

Move the Pinch clamp to the housing and put a good hose clamp on there..

THose OEM clamps leave a weird seating, and once they are broke loose , never seem to fit right again.. ( for me at least )

I used the new seal from the gasket kit that goes around the t-stat, and a little RTV, no gasket this time. I drove it a while, and just got the slightest little bit of moisture around the gasket, it's not leaking at the hose. Is it possible to get the bolts too tight and not seal correctly? I know the manifold can be stripped, so I tried not to get it too tight.

Your thermostat housing could be warped, but generally a bead of RTV will cover that up. I'd take a flat edge, like a metal ruler, and make sure both the housing and the LIM flanges are flat. Hopefully it's the thermostat flange that's warped, and then you can swap it out quick and easily.
